comment How accurate is approximating the Earth as a sphere?
Ah, I understand now. I only had one semester (working through ArcGIS tutorials) of GIS in college, so my knowledge is rather lacking. Took me moment to catch on ;) - question re-edited.

comment Finding intersection density for weighted lines connecting points across the continental USA
Yea, I see now that the intersection step is really unnecessary. It seems like simply buffering the zip-code centroids (maybe ~250 miles?) and summing the passenger volumes on the lines contained would provide a decent result and save on computation costs.

Clarified the question (sphere vs ellipsoid and context)

@Jzl5325: Yup, I meant a strict sphere and not ellipsoid, edited the question to provide a bit more context too.

Good point on interpolating. In face I think I can probably skip the line intersections step (I could just see what lines intersect the buffer zip-code centroid). I wondering if using Shapely is the way to go... maybe I just need to project all my lat/long coordinates into x,y miles on a Albers Equal Area projection and go.

comment What is the highest resolution of population density data that I can obtain for USA freely?
+1 for merged files... having to put those two files back together can be such an (unnecessary) pain!
