And what went wrong? Custom builds always require more effort. The errors are odd due to their content and place. The first one is ok, but the second one just makes me think something is wrong with the file or wrong version or python is used or both.

Just an idea I'd try. Run the union on only the small polygons to reduce their count and in the second phase merge in also the complex ones. The first bit should be faster and may compensate for the added area/vertice counting.

Have you tried ST_Segmentize? It also can only work on geometries, but at least seems like a quicker way to generate the points. Anyway, why not just remove points at the pole? It looks more like a side effect of the used projection than a bug.

Yeah, upon furter inspection it doesn't look that easy, since some of the candidate functions only work on linestrings. At worst you could dump to WKT, edit and reconvert, but that's so ugly I almost abstained from typing it.
